Overview

The THUNDERBOLT™ SOLAR 7PC. SOLAR POWER CONNECTION CABLE KIT (Item 59171) is a comprehensive set of cables designed to facilitate the connection of SAE solar panels to various components such as charge controllers, batteries, power stations, and other devices. This kit aims to provide flexibility and adaptability for different solar power system configurations.

Function Description:

The primary function of this kit is to enable the interconnection of solar power system components. It includes a variety of adapters and extension cables, each serving a specific purpose in establishing electrical connections. The kit allows users to extend cable lengths, reverse polarity, connect to 12V vehicle ports, monitor charge status, and interface with different power stations or directly with batteries. The components are designed for low voltage systems, specifically 12V solar panel systems, and are not intended for connections exceeding 100 Volts or 10 Amps.

Important Technical Specifications:

  • Cable Gauge: All cables in the kit are 16AWG (American Wire Gauge) copper wire, indicating a standard gauge suitable for low-voltage solar applications.
  • Voltage Compatibility: Primarily designed for 12V Solar Panel systems. Maximum voltage application should not exceed 24VDC.
  • Current Limit: Not to be used for connections exceeding 10 Amps.
  • Connectors: The kit features SAE (Society of Automotive Engineers) connectors as a common interface, along with adapters for other connection types like 12V plugs, 8mm barrel connectors (7909), and battery clamps.
  • Polarity: Red wires are consistently designated for positive (+) connections, and black wires for negative (-) connections, with a specific adapter included to reverse polarity if needed.

Usage Features:

The kit includes seven distinct components, each with specific usage features:

  1. SAE to SAE 16AWG Copper Wire Dual Extension Connector:

    • Function: Extends the length of any SAE cable.
    • Use Case: Useful when the lead wire on a solar panel is not long enough to reach other system components.
    • Note: Extending lead wire may reduce the voltage output from the solar panel.
    • Polarity: Red wire is positive, black wire is negative.
  2. SAE Polarity Adapter:

    • Function: Reverses the polarity of an SAE connector.
    • Use Case: Necessary when the polarity of a connection (either from or to a battery) needs to be inverted to match device requirements.
    • Verification: Can be used in conjunction with the LED Charge Indicator to verify correct polarity.
  3. Female 16AWG Copper Wire 12V Plug:

    • Function: Connects solar panels or charge controllers to devices that typically use 12V plugs in vehicles.
    • Polarity: Red wire is positive, black wire is negative.
  4. Male 16AWG Copper Wire 12V Plug:

    • Function: Connects solar panels or charge controllers to a vehicle battery via the 12V port.
    • Polarity: Red wire is positive, black wire is negative.
    • Important Note: Do not use this component to charge a car battery with a solar panel without a charge controller. A solar panel should not be connected directly to a battery.
  5. SAE to LED 16AWG Copper Wire Charge Indicator:

    • Function: Provides a visual indication of power flow and verifies correct cable polarity.
    • Indicators: An LED lights up if power is being provided from a solar panel or charge controller.
    • Troubleshooting: If the LED does not light, the SAE Polarity Adapter may be needed to correct the issue.
    • Compatibility: Only for use with 12V Solar Panel systems; do not apply more than 24VDC.
  6. SAE to 8mm 16AWG Copper Wire Adapter:

    • Function: Converts an SAE connector to a 7909 (8mm) barrel connector.
    • Use Case: Connects solar panels to various power stations that have an 8mm input port.
  7. SAE to Battery 16AWG Copper Wire Clamps:

    • Function: Connects various SAE components directly to battery terminals.
    • Connection: The RED clamp connects to the positive battery post, and the BLACK clamp connects to the negative battery post.
    • Safety: Always ensure proper polarity when connecting to batteries.

Wiring Considerations:

For grid tie-in systems, professional installation by a licensed electrician and building contractor is required to meet all applicable codes and standards. Wires from panels should be routed through weatherproof grommets into an enclosure where the charge controller/regulator is located. Proper wire size and rating, along with twist connectors (not included), should be used for connections. All connections should be secured with terminals or soldered, and all connections must be weatherproofed to prevent damage.

Maintenance Features:

  • Regular Inspection: Inspect the product before every use. Do not use if parts are loose or damaged.
  • Cleaning and Inspection Schedule: Clean and inspect all adapters and the solar power system monthly, or more frequently, to maintain peak efficiency.
  • Safety Precautions During Maintenance:
    • Wear electrically insulated gloves and ANSI-approved safety goggles during cleaning and inspection.
    • Shield eyes and face from batteries at all times, as batteries produce explosive gases.
    • Ensure outdoor wiring is thoroughly dry while wearing electrically insulated gloves before service.
  • System Inspection: Inspect the general condition of the entire solar power system, including panels, batteries, controllers, and mounting connections. Check for:
    • Loose hardware.
    • Damage or weathering of wiring insulation.
    • Cracked glass (on solar panels).
    • Open housing.
    • Cracked or broken parts.
    • Loose or corroded contacts.
    • Any other condition that may affect safe operation.
  • Battery Maintenance: Inspect and maintain batteries according to the supplier's instructions.
  • Disconnection Procedures:
    • Disconnect the solar panel after use.
    • Disconnect all batteries after use.
  • Damage Protocol: Do not use damaged adapters. If wiring insulation is damaged or weathered, solar panel glass is cracked, or housing is opened, the problem must be corrected before further use to prevent serious injury from electric shock or cuts.
  • Professional Servicing: Procedures not specifically explained in the manual must be performed by a qualified technician.

Safety Warnings:

  • General Safety: Read all safety warnings, instructions, illustrations, and specifications provided with the kit. Failure to follow instructions may result in electric shock, fire, and/or serious injury.
  • Battery Safety: Shield eyes and face from batteries at all times. Wear ANSI-approved safety goggles and heavy-duty work gloves. Batteries produce explosive gases.
  • Connection Safety: Do not allow red and black cable clamps to touch each other or the same metal object during use.
  • Damage: Do not use if bare wires are exposed or connectors appear damaged.
  • Voltage/Current Limits: Use only in low voltage systems. Do not exceed 100 Volts or 10 Amps.
  • Common Sense: The operator must exercise common sense and caution, as these factors cannot be built into the product.

This kit is designed to be a versatile and essential accessory for anyone setting up or expanding a solar power system, providing the necessary connections for various applications while emphasizing safety and proper maintenance.
