Removal from Crate

Engine Installation

Install Jackshaft Assembly to Engine

Connect the jackshaft assembly to the engine output shaft side.

Tighten 4-M8*16 Bolts

Secure the jackshaft assembly using four M8*16 bolts, torqued to 13-18 ft.lbs.

Install Clutch to Engine Shaft

Mount the clutch assembly onto the engine shaft in the specified order.

Tighten Clutch Bolt

Secure the clutch assembly with the M5/16-24*4/3 bolt, torqued to 13-18 ft.lbs.

Install Drive Chain

Connect the drive chain to the clutch and second driven sprocket.

Mount Engine to Frame

Position the engine onto the frame and secure it with engine mount bolts.

Install Chain to Drive Sprocket

Connect the drive chain to the second drive sprocket, adjusting engine for tension.

Tighten Engine Mount Bolts

Secure the engine to the frame using four M8*30 bolts, torqued to 13-18 ft.lbs.

Tighten Jackshaft to Frame Mount Bolt

Secure the jackshaft to the frame using an M8*20 bolt, torqued to 13-18 ft.lbs.

Secure Wires and Cables

Mount Throttle Cable

Connect the throttle cable to the engine throttle bracket and switch wire.

Ensure Free Movement of Cables

Verify that switch wires and cables are not kinked and move freely.

Secure Cables with Zip Ties

Fasten wires and cables to the frame using the provided zip ties.

Front Fork Installation

Install Front Fork Assembly

Insert the 10mm steering bolt through the fork assembly components.

Tighten Steering Nut

Securely tighten the steering assembly nut.

Front Rack and Fender Installation

Attach Front Rack

Mount the front rack to the steering column assembly using bolts and nuts.

Attach Front Fender

Install the front fender using bolts, washers, and nuts.

Front Wheel Installation

Orient Front Tire

Position the front tire so the directional arrow faces forward.

Insert Axle Bolt with Washers

Pass the axle bolt with washers through the forks and wheel assembly.

Install and Tighten Axle Lock Nut

Attach and snug the 14mm lock nut onto the axle bolt.

Install Clutch Cover

Check Cable Condition

Ensure throttle, brake, and switch cables are not kinked and have free movement.

Secure Cables and Install Cover

Use zip ties to secure cables and install the clutch cover with clevis pins.

Oil and Fuel

Engine Oil Replacement

Procedure for draining and refilling engine oil with SAE 10W-30.

Fuel Requirements

Use unleaded gasoline with an octane rating of 86 or higher.

Tire Pressure and Chain Tension

Usage Features

Assembly Process:

  • Engine Installation: Involves installing the jackshaft, tightening engine assembly bolts, installing the clutch with specific components (clutch bushing, clutch, washer, bolt) in a precise order, and connecting the drive chain.   • Front Fork Installation: Involves inserting the 10mm steering bolt through the top bracket, small 10mm washer, steering neck, large 10mm washer, bottom bracket, large 10mm washer, and lock nut, then tightening the nut.
  • Front Rack and Fender Installation: Attaching the front rack to the steering column assembly using 8mm x 20mm bolts and 8mm nuts. The front fender is attached with 8mm x 20mm bolts, large 8mm washers, and 8mm nuts, with a note that a small portion of the fender faces forward.
  • Front Wheel Installation: Orienting the front tire so the arrow faces forward, inserting the axle bolt with 14mm washers between the forks and wheel assembly, and installing and tightening the 14mm lock nut.
  • Clutch Cover Installation: Installing the clutch cover over the 4 bracket tabs on the clutch assembly and securing it with clevis pins.

Starting the Engine:

  • Fuel Valve: Place to "ON" (right) position.
  • Choke Lever: If cold, place to "ON" (left) position; return to "OFF" (right) once warmed up.
  • ON/OFF Switch: Place to "ON" position on the handlebars.
  • Starter: Pull the starter recoil cord.

Maintenance Features

Engine Oil:

  • Initial Check: Mini bike may have oil from the factory, but it's recommended to drain and replace with new SAE 10W-30 Motor Oil.
  • Changing Oil: Remove oil fill plug (1) and drain bolt (2). Allow oil to drain into a container and dispose of it properly. Install drain plug, fill with 0.63 quarts (0.6 liters) of SAE 10W-30 motor oil up to the brim of the fill hole. Re-install fill cap, run engine for a few minutes, then re-check and refill if necessary.
  • Caution: Do not over or underfill with motor oil.

Fuel:

  • Type: Use clean unleaded regular gasoline with a minimum octane rating of 86 or higher.
  • Filling: Fill up to the bottom of the filler neck.
  • Caution: Never use leaded gasoline as it can damage the engine and affect emissions.

Tire Pressure:

  • Check: Always check tire pressure before each ride. Incorrect pressure affects handling, comfort, steering, tire life, and traction.
  • Recommended Pressure: 10 psi for both front and rear tires.

Chain Tension:

  • Check: The chain tension (slack) should be 1/2 - 3/4 inches (15-20 mm).
  • Adjustment: Loosen bolt (2) on the rear axle assembly. Adjust tension by turning tension nuts (3) (located on both sides of the mini bike). Clockwise tightens, counter-clockwise loosens. Re-tighten axle bolt (2) once tension is correct, then re-check.

Brake Adjustment:

  • Brake Lever Free Play: The front left brake lever (1) should have 2.0 - 4.0 mm (0.08 - 0.16 inches) of free play.
  • Lever Adjustment: Loosen jam nut (2) on the brake cable. Turn adjuster nut (3) until correct free play is achieved. Re-tighten jam nut (2).
  • Rear Brake Adjustment: Loosen the rear axle bolt (4). Locate adjustment nut (5) on the rear brake drum assembly. Turn nut (5) clockwise to increase braking, counter-clockwise to decrease braking.

Throttle Adjustment:

  • Throttle Grip Free Play: The hand grip throttle free play (2) should be 0.078 - 0.24 inches (2-6 mm).
  • Adjustment: Loosen jam nut (3). Turn adjusting nut (4) to the proper setting. Once free play is correct, re-tighten jam nut (3).

Pre-Ride Inspection (CHECKLIST):

  • Steering: Smoothness, no restriction of movement.
  • Brakes: Proper brake lever play.
  • Tires: Proper tire pressure.
  • Fuel Tank: Enough fuel, secure fuel cap, no signs of cracks or leaks in hoses.
  • Throttle Grip: Snaps back to idle when released, operates freely, has correct free play.
  • Engine Stop Switch: Shuts off engine when activated.
  • Engine Oil: Correct oil level.
  • Drive Chain: Proper tension, lubricated.
  • General Condition: Cotter pins on axle, all nuts and bolts tight, no rattles from engine or frame.

Safety Warnings:

  • Owner's Manual: Never attempt to start the mini bike without reading and understanding the owner's manual.
  • Pre-Ride Inspection: Always perform a pre-ride inspection to prevent injury or being stranded. Failing to inspect and maintain the mini bike could be hazardous.
  • Engine Operation: Never start or run the mini bike in an enclosed environment (garage, shed) due to hazardous exhaust fumes. Always start and run outdoors.
  • Maintenance: Performing maintenance and checks while the engine is running could be hazardous due to moving parts and hot surfaces, with the exception of checking the engine stop switch or throttle.
